Solving Defense’s Hardest Problem: Manufacturing at Speed and Scale

During my time in the Air Force, one thing became clear early: capability alone doesn’t win — availability does. Modern warfare has a bottleneck. It’s not innovation, it’s production.

The U.S. and its allies can design world-class systems. But recent conflicts have exposed something different: when scale matters, the industrial base struggles to keep up. Precision is abundant, throughput is not.

The scale of demand is already moving ahead of the industrial base. The U.S. Army alone is preparing to procure at least one million drones over the next two to three years, a ~20x increase from current annual volumes.

And in a world shifting toward millions of low-cost, attritable systems — especially drones — that gap isn’t theoretical. It’s operational.

Defense is moving fast toward a new model: systems that are cheaper, expendable, and deployed at massive scale.

But most drone companies still build like it’s the old world — optimized for prototypes, not production. Composites, additive methods, and bespoke tooling work for experimentation, but they break when you need sustained, high-rate output.

In modern conflict, scale is measured in millions. Ukraine alone has moved from near-zero production to multi-million unit output annually in just a few years.

What They Actually Build

This shows up clearly in the products.

Purple Rhombus is building a family of unmanned aircraft systems designed from the outset for mass production and real operational use — not demonstration.

At the tactical level, Grackle is a Group 2 attritable UAS built for repeatable deployment. It’s designed around speed and usability: modular mission profiles, rapid assembly, and the ability to support ISR, strike, or training missions without redesigning the underlying system.

At the higher end, the same architecture extends into longer-range platforms — bringing scalable production to capabilities that have historically been expensive and slow to field.

Across both platforms, the design philosophy is consistent:

  • Separate the airframe from mission payloads
  • Use modular, field-configurable systems
  • Build on repeatable manufacturing processes that can scale

The result: systems that can be produced in volume, adapted quickly, and deployed without friction. Not prototypes, but deployable inventory.

Timing Matters

This isn’t just a good idea. It’s happening at exactly the right moment.

Three things are converging:

  • Defense policy is shifting toward treating drones as consumables
  • Procurement is scaling from thousands to millions of units
  • Production capacity itself is becoming a strategic asset

The market is scaling alongside it. The global UAV market is projected to grow from ~$47B in 2026 to over $160B by 2034, driven largely by defense and autonomous systems demand.

The implication is simple: the winners in this category won’t just design systems — they’ll deliver them at volume.

That’s a different kind of company.

Manufacturing Is the Moat

What stood out in our diligence wasn’t just the market. It was the defensibility.

Purple Rhombus is building a manufacturing flywheel:

Better tooling → faster production → lower cost → more contracts → more data → stronger tooling

At the core is a manufacturing-first architecture: airframes built with repeatable, high-rate processes, modular designs that separate the “production system” from the mission system, and workflows designed to scale without new infrastructure.

They pair that with real infrastructure —AS9100-certified capabilities, partners like Wilder Systems, deep ties into the U.S. aerospace manufacturing base, excess industrial capacity, and proprietary processes designed to produce “affordable mass” using what already exists.

This shift is structural. Defense planners are explicitly redefining drones as “consumable” assets — closer to munitions than aircraft — driving procurement toward volume, cost, and repeatability.

In defense, team risk is execution risk.
